did you try beding or reshaping it with a larger channel locks? Then file or dremel off any high spots or areas. The problem is if the axel is too far out of whack, when you force the bearing over that, there's a good chance that the bearing can get damaged. So I'd try to get it back to as close to original as possible or dremmel it till the bearing comes off and buy a new axle.

What you are doing by using a flexible upper brace is transferring more loads to the chassis plate...... although this is quite stong....... it will cost a lot more to replace!
The upper brace problem can be improved by stiffening it even more!
What I've done on my car is use a piece of Printed Circuit Board (PCB) which you can buy from an electronics store (This stuff is made from fibreglass). Use the original graphite brace as a guide and cut out another upper brace with the PCB. Do not cut the centre holes. Use a two part epoxy to glue the two pieces together (PCB on bottom so you still see the graphite!)
This will increase the stength of the brace signifcantly. After having gone through two pieces of the original brace this modified piece is holding out very well.... not a crack in sight!!

dtm, what about stacking two stock upper braces and CA them together? Do you feel they would help from breaking the stock single brace??

Same effect... just a little more expensive (PCB is cheap!). I have a friend who is doing this and has the same results.
You also have to add a spacer to the bottom of the front posts to raise it and use longer screws to compensate for the increased thickness (x4).

Also using 2 part epoxy will be better than CA because you can scratch the contact surfaces and get a better bond..... it is also less messy!

upper brace.
The graphite itself is a little suspect in my opinion. I will try the trimming of the bumper. I need a new chassis at this point as the one I have has splintered badly. Also got a new parts in like the roll bridge, and front upper arm holders.

I was wondering if anyone has used the kydex with a kink placed in it. Would look something like this
