Why didn`t you send it in ? You might have gotten a new pack . From what I`ve see with lipo problems is from user error[not saying you did something wrong] which is from either over charging , charging at more then a 1C rate , or charging a damaged cell from a bad landing or wreck . But then again it is possible to get a back pack just like some nimh packs .

If you're not careful when you open the pack, you will destroy the cells. You just pull it a little and let the tape release. If you bullied it apart, I bet it would spark. It shorts the pack internally as you rupture the inner structure.
I've had them act like that before (lose a cell)...the fuse links are blown on the board. In my case, it's always been because I hooked up the battery backwards (who...me???). I've heard of them being bad like that out of the box...they'll replace those.
I wish you lived around here Porkey...you seem like a cool guy. A bit clumsy and notsogood at spelling...but you do sound like a fun guy to hang around with.

I've seen that BIG-ASS spark a couple times...but I have cat-like reflexes. I've seen it a couple times while I'm fixing the fuses...and once I saw it when I poked a hole in the bag on a puffed cell to let it un-puff. It still works.
You just have to be veeerrrrrrrryyyyyy careful with the knife (as I learned...). Just barely cut through the pouch, because the blade will short the cell. But...if you "bully" (bend or twist) the cell, it's toast.
Naaahhhh...no myspace. Just my sucky website...LOL It's in my profile.
