I did the PBS conversion on my buggy this week and really need some
help.

My problem is that the threads on the plastic upright end about 3mm
before the pivot ball. So when I tighten down the aluminum
nut/retainer there is still a lot of slop in there.

I know this isn't how PBS should be because on the Mugen the nut
threads all the way down to the pivot ball. I also tried to run it
like this and the universal just popped out of the drive cup.

Has anyone else experienced this? If anyone can help it would be
greatly appreciated.

I know what you talking about. Firstly once you put in the ball, then the ball retainer and then you screw the aluminium adjuster. This is to remove any slop. You will notice that it is only threaded half way. The reason for this that you have to screw it in until the slop is gone. You'll also notice that the adjuster is now a tight fit. It is purposely done so the aluminium does not unwind itself.
