Default RC4WD D90 Build Question

I just started building the D90. After the transmission and transfer case were installed, I rotate the spur gear and felt that it binds ever so slightly in one spot. I loosen the bottom transfer case mount screws and that frees up the spur gear. Any ideas?

When I opened the transmission to add grease, a washer came out. I put it back on the idle gear. Should I have put that back on the output shaft?

I'd wager that it's that solid connector from the transmission to the t-case that's the culprit. Something just slightly off that's causing it to bind. Can loosen the screw pins slightly that hold that shaft on and see if that helps. If it does, just hit them with threadlock so they don't back out and leave them just a touch loose. Just keep an eye on them.

Mine did too just a touch - didn't notice it one bit when I drove it though. Honestly I wouldn't worry unless it's really binding. It'll work itself in.

I'd check the exploded view/Manual of the truck to find out where that washer goes. The instructions are usually far more helpful than random people on the internet.

I ran the D90 for the first time yesterday. It is very loud. Is that normal? I built the Beast 2 not too long ago and don't remember the transmission being this loud.

Mine was very quiet... so was my Trailfinder2.

I will loosen the screws that holds the transfer case tonight and see if that is causing the problem.

I think I found the issue. The transfer shaft is sitting at an angle, which cause the bind of the spur gear and the noise. I dropped the transfer tray couple of mm and it runs much quieter.

I figured out the binding and noise problem I was having.

The binding came from the shim. After I added more grease, I tightened the transmission tighter than the way it came (the screws were not tightened at all). That created a bind on the spur gear. After I took the shim out, the spur gear freed up. The rep from RC4WD told me that without the shim, the transmission case may be damaged in the long run. I guess I can loosen the screws a bit and see.

The noise came from the transfer shaft sitting at an angle. This was due to the transmission mounting piece not lining up correctly (see pics).
