I sand the back of the plastic gears to make the mesh not so tight, and the diff is smooth right from the beginning.
What about sanding the back of the metal gears (and polish them)to loosen the mesh?
I compare the gear shape between metal and plastic, they are different and looks the metal gear with a shorter teeth. I believe it is not the clearance problem as I tried loosen the diff case bit by bit and get no luck to eliminate the "gear click sound". Still looking for the root cause and solution...
