You can send the servo back to Futaba for service - http://www.futaba-rc.com/service.html. They will be able to replace just that gear, replace the lead, and "tune up" the servo. Last few times I sent my servo's in for similar problems, it cost abour $25 with shipping. You can also request a few spare gears sent back with the servo.

I had the same problem. Call up the US distributer which is actually Great Planes (tower hobbies) and they will sell you just the gear. I believe it was about $3-4 per gear and $5 for shipping.

nylon gear
If anyone has searched recently for the nylon gear only to repair the s9451 or the new s9452 you can call futaba and order the gear from them direct 217-398-0007 $2.05 a piece.
Just something I just found out and thought others would like to know.

WARNING - THIS THREAD IS JINXED!!!
Please hear my cautionary tale.
I read this thread this morning.
This evening I went racing. In my second race the plastic gear in my 9451 broke. This servo has performed faultlessly for the last year or more. Now it is in bits.
I now have to try and find a gear by the weekend. Prospects are not good.
THIS IS A TRUE STORY. READ THIS THREAD AT YOUR OWN RISK. IT COULD HAPPEN TO YOU TOO!!!
